Cast and Extruded Acrylic Sheet

Overview

What acrylic sheet is

Acrylic is a solid polymer sheet rather than a faced panel. The material is uniform through its thickness with no core and no applied decor, and what arrives on the surface is a protective masking film that is peeled off, not a finish layer. It is made either by casting the polymer between glass plates or by extruding it through a die, and the two routes give sheets that machine and behave differently.

Cast sheet is generally the more consistent to machine, polish and flame finish, while extruded sheet is more uniform in thickness, softer, and more inclined to chip when it is drilled or routed. Neither is a substitute for the polycarbonate glazing sheet sold from the same racks. Acrylic is the harder, clearer and more scratch resistant of the two; polycarbonate is the tougher one, resisting impact rather than abrasion.

That trade off is where specification goes wrong. Acrylic is brittle, so it cracks from a hole drilled too tightly, from a fixing pulled down hard, from an unrelieved sharp corner and from a rough saw cut that leaves a stress point at the edge. It also expands and contracts appreciably with temperature, so fixings normally have to let it move. In cabinetry the material appears in another form again, bonded as a face onto a board core to make a high gloss door.

Appearance
Clarity is the material's main attraction, and clear acrylic reads with less green cast than ordinary float glass, while coloured and opal sheets carry their colour right through the thickness.
Surface wear
It is the harder of the two common clear plastics but still softer than glass, so it takes fine scratching from wiping and grit and shows that scratching under raking light.
Thermal behaviour
The sheet moves noticeably as temperature changes, which is why slotted holes, clearance at fixings and free edges appear in almost every well made detail.
Installation dependency
Drilling, cutting and fixing all introduce stress, and cracks in acrylic almost always start at a hole, a corner or a rough edge rather than in the open face.
Repairability
Fine scratches can often be polished out by a fabricator, which is not true of most faced boards, but crazing and cracks are permanent and mean replacement.
Maintenance
Maintenance turns on the softness of the face relative to glass, which means it marks under ordinary wiping, while what may safely be used on it is set by the documentation issued with the sheet rather than by any general rule.
Documentation
Heat limits, cleaning restrictions, grade and any statement about outdoor use are properties of a specific sheet and come from its own technical documentation.

What this material sits on, is fixed to or depends on. This is usually where performance is won or lost.

  • A splashback panel relies on the wall behind it being flat, since a bonded sheet shows every hollow beneath it.
  • Bonded fixing needs an adhesive confirmed for acrylic, because some products attack the polymer itself.
  • Mechanical fixings need clearance holes and soft washers so that the sheet is held without being pinched.
  • Gloss acrylic faced doors depend on their board core for stability and on edge banding to protect the arris.

Appearance and finish considerations

  • Cut edges can be left sawn, machined or polished, and the difference between them is very visible on a clear sheet.
  • Colour behind a clear panel becomes the finished appearance, so the backing surface is part of the specification.
  • High gloss faces show dust, fingerprints and any unevenness in the surface behind them.
  • Opal and coloured sheets vary between batches, which matters when several panels sit side by side.
  • The protective masking should stay on until the last moment, because the face marks easily during handling.

  • How often will this surface be wiped down, and with what cloth and what product?
  • Where would an impact realistically land, and what would happen if the sheet broke at that point?
  • Will the fixing method still allow movement after several years of heating and cooling cycles?
  • Is the panel going to be exposed to steam or to spitting fat from cooking?

  • Which cleaning products does the supplier specifically exclude for this grade of sheet?
  • Can a scratched panel be polished in place, or does it have to come out to be worked on?
  • How would a bonded splashback be removed if the wall behind it later needed attention?
  • Who holds the details of the sheet so that a matching replacement can be ordered?

Installation

Installation dependencies

What the installation depends on — not how to do it. Method belongs to the manufacturer's instructions and the trades carrying out the work.

  • Cutting needs the right tooling and feed, since a rough or overheated cut leaves stress at the edge.
  • Holes are normally oversized so the sheet can move, and fixings are not driven down hard against it.
  • Sharp internal corners in cut outs are usually relieved with a radius to stop cracks starting there.
  • The sheet should be conditioned to the room before it is fixed rigidly in position.

Blind spots

Commonly overlooked points

  • Acrylic and polycarbonate are sold side by side and look identical, and the wrong one gets used more often than anyone admits.
  • Cracks start at the fixing hole or the cut edge, so fabrication quality decides the outcome far more than sheet choice does.
  • A clear panel turns the wall behind it into a finish, and that wall is rarely prepared as one.
  • The masking film is often left on through an entire fit out and then found to be difficult to remove.
