Resin Floor Coatings and Systems

Explains how resin floors are formed on site, why the epoxy and polyurethane families behave differently from one another, and why the condition of the substrate carries almost the whole of the risk.

Overview

What resin floor coating is

A resin floor is not laid so much as formed. Liquid components are mixed and applied to a prepared base, where they cure into a continuous surface bonded to whatever is beneath. Systems range from thin coatings that follow the profile of the base, through self-smoothing systems, to heavily filled trowel-applied screeds that build a new surface of their own.

The families behave differently and are not interchangeable. Epoxy systems cure hard and bond strongly, and are chosen where a rigid, closely adhering surface is wanted. Polyurethane systems cure with more flexibility and generally tolerate movement and temperature change better. Other chemistries exist with their own characteristics, and the choice is made against the conditions rather than by preference.

Because there are no joints, everything depends on the bond to the substrate. Moisture in a base with no effective barrier beneath it can push a cured film off the slab, and contamination, laitance or a weak surface layer will fail at the bond line rather than within the resin. Preparation is mechanical, and the amount of it required is usually the largest single item in the work.

Substrate dependency
The system is only ever as good as its bond. Laitance, contamination, weak surface layers and old coatings all fail at the bond line, which is why mechanical preparation of the base is the decisive part of the work.
Moisture behaviour
Moisture rising through a slab with no effective barrier beneath it can lift a cured resin film from below. Establishing the moisture condition of the base before any system is chosen is not a formality here.
Installation dependency
The floor is mixed and applied wet, so conditions during application and cure affect the finished result. Temperature, humidity and the cleanliness of the space all form part of what is actually being bought.
Repairability
A jointless floor is repaired by preparing and recoating an area, and the repair usually shows as a difference in sheen. Recoating the whole area is the way an even appearance is restored across a room.
Appearance
Finishes range from a smooth gloss to textured or flake-broadcast surfaces. A smooth, high-sheen finish shows every undulation in the base beneath it, along with every mark made on the surface itself.
Thermal behaviour
Resin systems respond to temperature, and the difference between the families matters most where a floor is heated, chilled or subject to swings. That makes it a selection question rather than a detail.

Because the floor is formed on site from components, the manufacturer's data for the specific system, primer and topcoat carries the answers that no general description of resin flooring can provide.

  • What is the moisture condition of the slab, and is there an effective barrier beneath it?
  • What substances will reach this floor, and have they been listed for the system supplier?
  • What temperature range will the floor see, including any washing or any process heat?
  • Is the substrate cracked or moving, and has anyone assessed why that is happening?
  • Can the space be closed off and kept clean while the system is applied and cured?

Assembly

Substrate and system dependencies

What this material sits on, is fixed to or depends on. This is usually where performance is won or lost.

  • Mechanical preparation of the base is the largest single determinant of whether the system stays bonded.
  • Old coatings, curing compounds and oil contamination have to be removed rather than coated over.
  • Cracks in the base are dealt with beforehand, because a jointless surface will not bridge movement.
  • Movement joints in the structure are carried through the finished surface rather than covered by it.
  • Coved upstands need a fillet detail at the wall junction that is formed as part of the system.

Appearance

Appearance and finish considerations

  • A smooth high-sheen finish reveals every undulation in the base beneath the cured resin.
  • Flake and quartz broadcast finishes disguise unevenness and change the character of the surface entirely.
  • Colour is applied within the system rather than onto it, so a later colour change means recoating.
  • Day joints and set-out lines in the application can remain faintly visible in the cured floor.
  • Sheen changes along traffic routes over time, and the difference is more obvious on a gloss finish.

Questions to raise rather than a service life to expect. No material has a universal lifespan — it depends on the assembly, the exposure and the upkeep.

  • Which resin family is proposed, and how does it match the movement and temperature expected?
  • How will the bond behave given the substrate condition and the preparation actually being priced?
  • What happens to the surface where things are dragged, dropped or repeatedly wheeled across it?
  • How is the floor expected to be renewed, and does that mean recoating the whole area at once?
  • Durability is a property of substrate, preparation and system together, not of the resin alone.

Upkeep

Maintenance and repair considerations

  • What cleaning method does the manufacturer describe, and which products are excluded?
  • Can a damaged area be prepared and recoated locally, and how visible would that be?
  • How is the whole floor recoated later, and what preparation does that need first?
  • Is a maintenance or sacrificial coating part of the intended regime for this floor?
  • Who holds the record of exactly which system, primer and topcoat were applied?

Installation

Installation dependencies

What the installation depends on — not how to do it. Method belongs to the manufacturer's instructions and the trades carrying out the work.

  • Preparation is mechanical and generates dust and noise, which the programme has to allow for.
  • The space normally has to be closed off and kept clean throughout application and curing.
  • Conditions during application and cure affect the finished surface and form part of the specification.
  • Primer, body coat and topcoat form one system and are not mixed between manufacturers.
  • Curing takes the floor out of use, and traffic returning early can mark a surface permanently.

  • The system data for the specific primer, body coat and topcoat being applied.

  • Almost every resin floor failure turns out to be a substrate story rather than a resin story.
  • Preparation is the item most often trimmed when a price is negotiated, and the one that decides the result.
  • Moisture beneath a slab has nowhere to go once a continuous film has been bonded over the top of it.
  • Epoxy and polyurethane are spoken of as one thing, and they behave quite differently under movement and heat.
  • A local repair shows as a change in sheen even when the colour has been matched exactly.
