Fibrous Plaster Cornices and Cast Mouldings

Explains how fibrous plaster components are cast and reinforced, how they differ from plaster applied wet on site, and what an owner should ask when specifying or repairing them.

Overview

What fibrous plaster is

Fibrous plaster is cast work. Gypsum plaster is poured or laid into a mould carrying the profile in reverse, and while it is still soft, layers of open-weave hessian scrim are bedded into the back, often with thin timber laths laid in as stiffeners. When the casting is turned out, the face is the finished profile and the back is a hollow, ribbed shell.

That construction is what makes the pieces practical. A long cornice or a large ceiling rose in solid plaster would be far too heavy and far too brittle to handle. The scrim holds the gypsum together along its length, the laths keep the section from flexing, and the hollow back keeps the weight down while giving the fixings somewhere to bear.

This is the difference from plaster applied wet on site. Site plastering forms a surface in place, whereas fibrous plaster arrives as manufactured components that are offered up, cut to fit, fixed back to the structure and then jointed and made good at the mitres and seams. Repair is therefore closer to joinery repair than to plastering, because failure is often in the fixings or the scrim rather than in the plaster face.

Appearance
The profile is decided at the mould, not on site, so agreeing a sample beforehand is the only real control an owner has over how the finished run will look.
Installation dependency
Components are offered up, cut, fixed back and then made good at mitres and seams, so most of the visible quality comes from fixing and jointing rather than from the casting.
Substrate dependency
Fixings have to reach sound structure behind the finish. What that structure is may only be established by opening up, and it governs the whole approach to the work.
Repairability
Damaged sections can be recast from a mould taken off surviving work, which is why keeping a record of profiles matters far more at handover than it appears to at the time.
Moisture behaviour
Gypsum castings with hessian and timber inside them belong in dry heated rooms. Water reaching them is a serious matter and its cause is for others to find and resolve.
Maintenance
Repeated redecoration gradually softens fine detail, and stripping cast plaster is delicate work rather than routine surface preparation.
Documentation
A record of the profiles, the moulds and the fixing method is what makes a future repair possible, and it is the item most often missing when one is needed.

What this material sits on, is fixed to or depends on. This is usually where performance is won or lost.

  • What the castings are fixed back to, since the fixing has to reach something sound in the structure.
  • The condition of the existing ceiling or wall face the components are being offered up to.
  • How the weight of the work is carried, which is a matter for the professionals involved.
  • Whether existing plaster has to be cut back before new castings can be fixed.
  • How the components meet at mitres, seams and stopped ends, which is set out before manufacture.

Appearance and finish considerations

  • The profile is fixed at the moulding stage, so the shape has to be agreed from a sample before a run is cast.
  • Joints and mitres are made good on site, and how invisible they are depends on that work rather than on the casting.
  • Repeated enrichment can show a joint each time the mould repeat comes round unless setting out allows for it.
  • Successive layers of paint gradually soften cast detail, which matters when new work has to be matched to an existing run.
  • The finished colour is a decorating decision, but priming a fresh gypsum casting has its own requirements.

  • What happens to the castings if the building fabric moves at this junction?
  • How would the work be affected by a leak from above, and what would that mean for it?

Installation

What the installation depends on — not how to do it. Method belongs to the manufacturer's instructions and the trades carrying out the work.

  • A profile has to be agreed, and often a mould made, well before the components can be delivered.
  • Setting out has to account for room dimensions that are rarely truly square.
  • Components are fragile in transit and handling, which affects site storage and access arrangements.
  • Fixing has to reach sound structure, which may need investigation before work starts.
  • Making good at mitres and seams is skilled work and should be allowed for in the programme.
  • Decoration follows the made-good joints, and the condition those joints have to be in is settled between the plasterer, the decorator and the maker's guidance rather than by a fixed interval.

Blind spots

Commonly overlooked points

  • The hollow, scrimmed back is the whole design of the product, and it is what fails first when fixings corrode.
  • Rooms are rarely square, so setting out a run of cornice takes longer than the fixing itself does.
  • A mould has a repeat, and where that repeat lands is a design decision made before manufacture.
  • Old fibrous plaster ceilings can conceal fixings that nobody has looked at in a very long time.
  • Matching new work to old is as much a decorating problem as a casting one, because paint has softened the original.
